    I think I would use USPS Priority Mail. $ 4.60 for a second or third day, verified delivery. I think you would be OK with their free Flat Rate envelopes.

    but would the hat be at risk of loosing its structure (get flatened by other mail)?

    Probably. But you can get free boxes from them that a hat would would fit and the cost would still be the same. No weight to speak of, so it would go cheap.
